I'm tapping 2 holes on my marker for some covers using a 4-40 tap..drilling and tapping is fine but does anyone know what 4-40 screws would be stronger or the strongest...Bought some machine screws from homedepot and they're just too weak..They snap in half...

i'm surprised that you haven't stripped the 4-40 hole in the aluminum yet. i use nylon screws to avoid stripping my phantom, and thats size 6.
would you consider 6-32? it's much better for rough use. |

well the one that snapped was on a test piece..think it screwed in at an angle... tapped another hole and 4-40s screw in fine just don't know if i tighten too much if it'll snap too... 6-32 would be too big of a hole for the place i'm drilling...2-56 is factory setup but i did a 4-40.. I don't care as much if the threads get destroyed on the marker as much as i would if half the screw broke in the hole

Try this place , look for grade 5 machine screws ,or allen head bolts . Regular grade 3 hardware (soft) is commonly available at any local hardware store , grade 5 and grade 8 (Aircraft Grade , and Very hard ) you may run across at specialty shops in local machine shops and specialty hardware supply houses .
